Power per tonne: where cement margins leak

In a cement plant, a small rise in power per tonne is invisible on any one day and expensive over a month. Here is how to catch it the day it starts.

Cement is sold by the tonne and made by the tonne, so its margin lives in per-tonne numbers: power, fuel, packing bags and freight. Each one moves a little every day. None of them is visible on the day it moves.

Power per tonne is the clearest example. A mill that runs slightly harder because of feed size, a separator setting or a worn part uses a few more units for each tonne. On the day, nobody notices. On the electricity bill, everyone does.

Why it is seen late

The readings are taken. Energy meters are read, production is logged, the shift supervisor writes it down. But the division of one by the other happens in the monthly report, because that is when someone has time to put the two registers side by side.

The same is true of burst bags at the packer, blend ratios of clinker, fly ash or slag, and freight per tonne against the transporter's bill. All recorded, all calculated late.

What good looks like

In a plant that controls its costs, the shift in-charge knows at the end of each shift what power per tonne was, and whether it was normal. If it was not, the next shift starts with a question, not a surprise.

How to start without software

Put one sheet next to the mill. At the end of each shift, write the meter reading and the tonnes produced, and divide. Draw a line for what is normal. Within two weeks you will know your band, and you will notice when a shift goes outside it.

Where AI helps

  • The supervisor speaks the shift readings in Hindi or English, and they are entered without typing.
  • Power and fuel per tonne are worked out every shift, and an agent tells the in-charge the same day when they move outside the normal band.
  • Weighbridge slips and lab reports for clinker, fly ash and gypsum are read from a photo, so you pay for the quality that arrived.
  • Bags packed, dispatched and burst are reconciled every shift.
  • Dealer orders on WhatsApp become draft orders at today's rate, checked against stock.

The people who run the plant still make the call. The AI makes sure they have the number while it can still change the day.
